Paul, i am always reminded of that old tool my old buddy "Doc " had in his assortment! It was a 8mm curved stainless rod, called it a prostate sounder!

On you average trials motor, this type of wear is usually resultant from too much dirt entry over time, wether from poor air filter maintenance or water entry that washed the dirt through the filter unneccessarily. But as you cannot prevent everything, there is going to be normal wear and tear as well.
Not having seen the parts it is hard to judge, but as it seems that your bottom end was your original problem, you could opt to repair it first to a sound state, meaning the bearings seals and rod if needed. If there were not excessive piston noise and slap to begin with, just put a new piston and or ring in it and forego the replate for now, as that is expensive, and can easily be done later as long as the cylinder is not total trash.
Back in the old days, running a MX bike for six months without a total rebuild was good, not to mention the top jobs in between, so it is all relative on a 7-8 year old trials bike, one reason I had to become quite handy at the stuff.
Seems you just need to fix thing as you go really. I certainly have several thousand more dollars over the years changeing bikes from years to years! But in reality, I have to admit that I could probably ride a trial just as well on a good'01 as anything! Your choice!

A couple of notes as I did eventually manage to do a bit of follow up testing on mine. The main case bolts(6mm) did seem to have a factory torque of around 75in/lb to break loose and re torque.
I do think the dry/ wet thread limits should be maintained as it seems to me that some are very close to the limits. Ant that is also why I recommend marking the big stuff before disassembly, sso you can go back without hastle. If you strip one of these , you are pretty much screwed!

I should add a little snippet about finally getting a chance to ride the new 4T in TN. It was a out of the box minder bike, and probably the same bike Wayne has his eyes set on(if he does not already have it home).
All I can say is was impressive, digging at that hill between sections 14 and 15 was like nothing! You want power, just roll it on, you want to slow, just roll it off, as engine braking is awesome on the downhills. Chugs down low, has little care what gear you choose, excellent response and broad powerband with POWER and TORQUE!
I did manage to stall it once(trying), trying to do a quick (throttle and clutch) flik, like a 2T, requires a slight timing adjustment on a 4T, but at least I did not crash it like the Beta, which hesitated then surprised me(they use a different carb design in the CV)! Started second kick, no prob, I can live with that, no difference!
Of course, I am intentionally flogging things here, as a test to see what they will do, as there are limits to anything, just as the Mont will not even chug that low, it flames out before you even get there!
All this stuff seems to take a bit of change with the 4T's, as expected, I doubt the Gasser will be much different in certain respects. They are what they are, and they work! I like 4T, and yes I would have one, and the Sherco is one to be had!

Usually, you may never see the offending dirt or water after disassembly! It is usually related to a blockage in the pilot (small)jet circuit. The carby's need to be cleaned immaculate, including the banjo inlet screen on the dellorto, and all passages and jets blown out with air. You should remove jet so you can see through it.
One drop of water condensation will cause erratic idle fluxuations and low speed running, one spec of sand, you are done! That is just how sensitive this stuff is! Get the picture?
And although I try to practice what I preach does not mean I strip things every ride as I am also lazy, yet dusty conditions here may be just as bad as muddy conditions there. Short bowl vent tubes(1.5-2.0 inch) seem to help keep stuff out as well. First sign of trouble and it is off!

I seem to recall 3-4 different styles over the years, folding and not. Even the '08 seems a slightly different casting than my '07.
They should all interchange, but I would go with the latest steel folding tip if possible.

Good thing is that you can buy just the top part(ali)! Still expensive, over $100
These things become somewhat awkward and dangerous if your foot slips off when wet. Best to fix it if you can. I have had my own horror stories with MX bikes, black and blue for weeks! Ouch!

You cannot overlook water in there, ANY water! It will drive things goofy!

Aye, Baldi, I cannot recall what year your's is, but you can try another setting at 2-3mm further back. The further you go , the less difference it makes in actual distance on the piston. You just have to find your sweet spot! Seems "all the way" is too far and they run awkwardly.
I've only broken one kickstart lever on the '05, but I believe it was from falling on it. Not sure it is practicle to repair as they may well be heat treated!

Just simply set the rear sag to just about 0- to 1/2 inch with the bike standing on its own and unlaiden.(static sag)
Cannot recall but seems like you were from "up north" PM me and I will give you a heads up on some new bars at a reasonable cost.

Adsy, any idea on how long the small TD's really hold up? Although we have few over here, I do know of the 5 cyl Sprinters running 3-400,000 miles. Seeme the new ones with a 3.0 V6 are a real confunction with all the new emissions stuff. Scarey, and nobody can forcast just how much this stuff is going to cost you in the future.
There are already lots of horror stories here with the latter generation HPCR big motors, even without the new emissions stuff. Matter of fact, I had one today that will total over a 10K repair bill due to faulty(or damaged by dirt) injectors and burnt pistons!
Keep your fresh fuel filters on hand!

Another WTC here only leaves me with one great impression, as the scores are what they are, but the fine rides of many in saving points was the show! Some outstandind riding in extreme conditions for many! There were some spectacular saves! And many cheers to go along with them, awesome, and throughout the ranks. Top job to all!
